Re: Flaps
I've done that, but the clue was I couldn't get anywhere normal cruise speed. In fact it barely would make T/O flap speed. You should have all this checked out, including everywhere the flaps and its hinges and actuators attach to the rest of the plane.

Re: Flaps
we've probably all done that once or twice... They are pretty rugged. A more common scenario is someone accidentally and unknowingly knocking the flap switch in cruise. Exciting to figure out what is going crazy with the plane until it's happened a few times. I've been meaning to design a cap to be placed over the switch to avoid this.

Re: Flaps
If you were at 146 KTAS (I don't know how), presumably we're looking at 130 KIAS or so. That's a lot of above-design stress. Have it all given a look-see.

Re: Flaps
My VERY first solo flight in the plane I flew from LGB to SMO with the takeoff flaps down. Couldn't understand why it felt sluggish and why even descending to TPA at SMO I wasn't going very fast. Understood on downwind to landing. Oops. Was sure I had destroyed my brand new DA40. Taxied immediately to my mechanic on the field. He took a look, had me run them up and down and said, "Pretty sure it will take a lot more than that to do any damage."

Re: Flaps
The DA20 has a flap overspeed inspection in the Maintenance Manual chapter 5 unusual occurrences. Not sure if the DA40 does but my guess is probably. It should give you a good baseline of where to look.
